Volkswagen named in class action over fuse box/alternator cable assembly

Volkswagen

VW small

The complaint against Volkswagen was brought on behalf of Florida residents who purchased and/or leased a Volkswagen vehicle for personal, family or household use, which vehicle had or currently has a defective fuse box/alternator cable electrical system that melted or burned, or is at risk of melting or burning, thereby causing or threatening to cause the vehicle to lose power while underway in traffic or to catch fire.

The vehicles affected include (a) the 2003-2005 New Beetle Convertible, nd the 1999-2005 New Beetle (the “Vehicles”)

As alleged in the complaint, the failure of the fuse box/alternator cable assemblies is not a result of normal wear and tear or a reasonably expected failure rate for new parts, but is a basic design defect that existed at the time of manufacture of each vehicle and is believed to be related to the current carrying capacity of one or more components of the assemblies.

By complaints of its customers, both directly and through its dealers, Volkswagen was on notice that the fuse box/alternator cable assemblies were defective and not fit for their intended purpose of properly and effectively distributing electrical charge to the battery and power to other systems Volkswagen actively concealed and/or failed to notify the public of the existence and nature of said defects or of the possible safety issues presented by the defects Volkswagen has not recalled the Vehicles to repair the defects, it has not offered to repair the defects to its customers free of charge, and it has not offered to reimburse owners, present or past, who incurred costs relating to system repairs.

Plaintiffs allege that Volkswagen is responsible and liable for the costs of inspecting and replacing the defective fuse box/alternator cable assemblies.

2009 VW Jetta with melted fuse box. Has 24,000 miles and it out of warranty for 8 months. Caused right side headlight out. VW dealer charged $320 for fuse box plus $200 for labor! Design and/or faulty fuse problem highly suspected. The fuse is supposed to prevent overheating in the first place.

My VW 2005 Beetle Convertible had no problems until yesterday, it just stopped running. My grandson in the back seat said he smelled something burning. When the car came to a stop, I saw smoke coming out from under the hood, but the most impressive thing was that a large brown area began to form on the hood, which quickly moved across the hood, melting the paint off first, then melting all of the internal parts, and ending with the dashboard, which was extinguished by the fire department. Me and my 2 grandchildren got out of the car, without injury. The fire department had to drill 2 holes in the hood just to get the hood open. They cut out the battery and all of the wires. Obviously this car is toast, literally. None of the electrical parts were working so we had to work from the inside to get the trunk open, and luckily all of my papers from the glove box. Besides the burning of the front of the car, there was fire shooting out from under the car. I have owned 2
VW , one the beetle, one the Passat (which had it's own set of problems that
VW refused to acknowledge, flooding of the back floorboards, etc). As much as I love my Bug, just don't know if it is worth the trouble to go back to this company. So disappointed, and frankly still reeling from the traumatic experience of putting me and my grandchildren in such danger over something that they are responsible for.

The problem is actually the Alternator wire... It is made with a metal that becomes resistant after time and heats up, causing the melt down at the fuse box. After my second fuse box, I replaced the alternator wire. I bought a copper wire and attached ends on it and re routed the wire from the alternator to the fuse box. The wire cost about $15.00 dollars compared to $120.00 for a Volkswagen alternator wire harness. Since doing this, I have had no problems.

My 19 year old daughter just bought a 2004 Beetle convertible. On a number of occasions someone noticed a burning smell including tonight when she picked me up from work. The black wire on the terminal / fuse block above the battery was very hot and starting to melt the fuse box where it penetrates.
Checked the tightness and no problem there. Going to follow the lead of an earlier response and replace that alternator wire with a new piece of stranded copper of the same guage / thickness. Hope it works out. She was leaving for Tennessee in the morning (from Chicago) but I had to put the brakes on her trip....at least with that car. Now she is driving our Suburban down. Good luck feeding that pig with gas!

My daughter has a 2004 Beetle Convertible that broke down while at night on a busy freeway require a tow truck to come get her. It took over 2 hours to get to her because of the heavy dangerous traffic. Thinking that it is time everyone here call the NTSB and make a formal complaint to get VW to force a recall to repair this problem and pay for any and all past repairs and resulting other electrical issue that arise from the design flaw and safety issue on the part of VW. They should be sued and made o pay everyone back and have damages added to the claims and pay a nice hefty penalty to all the victims of the VW problems

I have the same problem/failure on my 1999 VW Beetle 2.0. The 150 amp fuse melted the fuse box and connection where the alternator wire connects to the fuse box. I'm replacing the alternator to fuse box cable along with a new fuse box. The dealer said the cable is no longer available for the 1999 model, I found a online source for the cable at "innovativewiring.com" and a fuse box on ebay. My cable measured 48" long. This problem has been on going with this car and finally left my daughter stranded.

Due to the fuse box heating up it caused to have no contact to my fuses causing my abs, a/c, radiator fan to not work , I replaced it , now everything works , butt still the alternator black wire is burning hot. Ill be taking it in to a VW specialist to change fuse box, alternator harness wire, plus a new alternator , costing $1300. let you guys know if this solve the problem , it should.

Same issues with a 2004 turbo convertible. Just replaced the fuse box on June 25 and it is burned out again, less than 3 weeks later. The box is under warranty, but not the labor, the towing or the cost to replace the wire which I would guess is the next step. Daughter had small accident when all power went out in the car. Thankfully, she was in the neighborhood and going at a very slow rate of speed at the time. Unbelievable to read so many people are having the same issue!

Waterfall running out from under the reservoir bottle location. Let it cool off enough so I could drive/to make it to a water source. Refilled, no leaks. Fan fuse (30 Amp) and its slot melted, car overheated/ overheats due to non-functioning cooling fan(turning on the AC will run both fans preventing overheating)(for now). Going to the VW dealer Monday morning. Stay tuned for part 2.

I bought my daughter a 2003 turbo s with 42,000 miles last year. I love most aspects of our bug. We have had multiple electrical issue most minor. I found out through many hours of looking for a short in the wiring to the tail lights and brake lights that I will never buy bulbs anywhere but Car Quest. We purchased bulbs at Wal Mart and Napa in both cases we had purchased faulty bulbs at both stores. I found out through a mechanic C Q sells higher quality bulbs. V W dealership charged $78 and changed the wrong socket, and gave my wife a print out of misc. repairs that would cost $2,313. Not one single repair was necessary luckily she called me I told them to fix the tail lights which they charged for but failed to fix. Yesterday the alt. went out, fuse box was hot minor melt down fixed the box myself. Thanks guys I will replace the cable and, do the work myself and save a few hundred.

i work at a repair shop and see this problem often. in the last 6 months i have fixed 2 jettas and 1 bug with similar problems. replaced the fuse box on the bug and replaced the alternator charging cable with a high strand count copper 4 gauge wire. for those of you changing the cable, use one with a high strand count because that means more surface area which means more current. use at least 4 gauge and that will solve the problem. everything on the bug works fine and now its charging correctly with 14 volts at the fuse box.

Once we got all that done now the fan closet to the air condition isn't working and the ac has stopped working the fuses are all good and when you hook the fan up by it's self it works. I'm so sick of this car. It's been one thing after another. It sits more than it runs because of faulty parts.

My 2005 VW Beetle Convertible fuse box caught on fire and melted recently. This caused my engine to overheat. I had my car to a VW dealership two weeks before and was diagnosed for another repair. I thought this overheating was related. Well, they were not. The dealership fixed an engine coolant temperature switch that I had already had repaired in March and assured me it was not the same part. I found out that it was the same part after the fact and am in the process of figuring that one out! So they told me that my engine was overheating because my thermostat was bad. I couldn't afford to get it repaired there so I took it to a Firestone that could replace it. I had a new thermostat put in. As I'm driving away I see that the AC is not working. I take it to another Firestone a day later. They do some investigating and find that I have a melted fuse in the box on top of the battery. It did in fact catch on fire. Therefore shorting out my electrical somewhere that the fans stopped working to cool the engine etc. So I'm really pissed that the dealership didn't even check the fuses as an issue. They just put it on the list of things I needed repaired and just tell me that's what is the problem. When in fact it was a burned up fuse that caused the whole problem and I spent $500 bux on other things. Now I have to worry that my car is going to catch on fire.!!! I'm waiting to hear back from Volkswagen and my dealership as I type this!

I bought a used 2003 Beetle Convertible 2 months ago that was not running. How bad could it be I thought.
A few pricey relays had gotten wet and were corroded, as was the raly box connections, so I replaced those and every thing on the dash seemed to light up, running lights wipers cruise control, radio etc seem fine now.
But when I went to start the car? It ran for a second then shut down. Again and again.
I read up and learned there is a factory immobilzer that only the delare can re set. How interesting huh?
So after towing it to, and back from the dealer, they could not reset the keys to match the ECU.
I bought another ECU and sent it away to have the immobilizer erased and it came back Saturday, plugged it in, and the exact same result.

The electrical system on these cars are an abject failure and VW/Bosch know it. Parts and labor are astronomical I think because of the $58 Million and $63 Million dollar class action settlements.

Why does the US Gvy allow these cars in to the country to begin with?

Still have never been able to drive the car....

My 17 y/o daughter called with the 2005 Beetle stalled. I get it home, charge the battery, car runs fine and take it to have the alternator tested, I figured if the battery isn't charging, why not? Getting less than 11 volts, so I swap out alternators, get a full charge and go for a test drive. Car dies just as I am pulling into Autozone, who charges the battery and tests again. Bad battery. Again tonight, car dies with my daughter driving. As frustrated as I was to be out at 1130 PM, it was dark enough that I actually saw the spark through the under hood fuse holder. I had tested for connectivity, which I got at 12.v volts, not the 14v as expected. I too will replace the alternator cable and fuse box.

I had a problem today one of my fuses melted and the alternator wire shorted out, but I'm driving a 98. I also have a problem that happened the other day. The climate control switch stopped working. I did some research on that and omg there were so many people who had the same problem. Something should be done about that too.

Replacing the fuse box as soon as it arrives, although from what I have looked up the outcome seems pretty scary since no one seem to really say they permanantly fixed the problem, why are these cars being sold like this!! With the risk of a fire! Whats the point of a fuse if its not going to do what its intended for!? Vw shoukd have to pay and do repairs , not us

I just took my 2004 VW Beetle Turbo into a dealer last month, had to replace the turbo, a small oil leak and a fuel line. $3,000 later I take it home. Two weeks later, take it back to same dealer because it is hesitates big time accelerating. Hmm, says all they can find is a melted Fuse Block, wants maybe 780.00 to fix. I decided to check the internet to see what a fuse box really cost, and found this site. I am very unhappy, and after finding this, even more unhappy to hear about a company that will not take care of their mistake!!!

Then just yesterday all of my lights (except the front left headlight) cut off. I took it to the dealer to have the radio fixed & that's when they told me about the fuse box needing to be replaced. Also the rear tire sensors are bad, and I have a check engine light on. The car only has 54,000 miles on it. We bought it used 6 months ago. When I first got it. I fell in love with VW because of the smooth handling of the car, and the general aesthetic. Now I'm not so sure. I hate the feeling of not knowing if my car will break down in the middle of the highway.

Replaced it and no more issues--until tonight! On my way home and I had turned the car on. I was on the phone and fiddling around before I pulled off. Was ready to drive, battery light came on and I was stuck. Turned it off 2 more times. Finally was able to travel home. Very nervous because I use my car alot for work.

2003 VW Jetta 1.8T - My Fuse Box did not melt but the cable from the Alternator to the battery that charges the battery is so hot that it has fried the cable. I replaced the battery and alternator before checking to find that the real problem. My Jetta's battery was at 12.5 volts when the car wasn't running and the same when the car was running. I moved the cable from alternator to battery and the voltage jump up to 13.75 - 14.00 where it's suppose to be. Bottom line is that the cable feeding from the alternator to battery is too small and running way to hot. I am in the process of replacing the wiring harness from alternator to battery and should fix the problem for the short term? I will post a follow up message after I get a new harness installed. This is a real safety issue and VW should fix this problem wit a recall.

Wow apparently this is a common problem. I have a 2010 Jetta Limited. First time I had a problem with this the passenger side headlight, drivers side taillight and rear license plate lights went out. This happened several times thenI took it to the dealer. They said they traced all the wires to check for melting and they came up with nothing. He said he could get into it more extensively if they kept the car to try to mimic the problem. Dropped the car off and turns out the 30amp fuse overheated and melted part of my fuse box! UGH! Scary. If this has been a problem since 1999 why hasn't VW acknowledged and corrected this problem?!?! This is a huge accident waiting to happen. Just thankful my car didn't catch on fire.

Just repaired the same problem on a friends car. It is not the alternator wire that causes this problem. It is the main red wire going into the inside of the car. At the firewall, this wire is going to ground. Thus draining battery, and burning up the black wire to stop the short at a ground source. It is a major defect in the manufacturing process. All you have to do is disconnect the wires one by one and see that one is going to ground.

Beginning of January we were driving to MA from PA, stopped for a meal, got back in car & got msg on info panel that R front headlight was not functioning. It was raining hard, but still daylight in late afternoon. Checked other lights & all seemed ok - running light working. Back in car - another 175 miles to go & it became evident R turn signal wasn't working. Did get to MA early evening, checked lights again & found that brake lights weren't working & more. VW dealer in town checked it out next day & said 30 amp fuse for lighting was melted w/fuse block, which they removed & replaced. Turns out I'm not the first person - VW instantly said they'd refund the $531 it cost, which tells me they're aware it's a fault of theirs.

We've been having the same issue, car is dying, checking the wiring harness on top of the battery reveals burnt wires. We brought the 2004 VW Jetta (turbo) to dealership 5 times and spent thousands of dollars ($4k-5k) on this over several years. This is not the place for emotions but these issues are negatively impacting families. We can't afford a replacement car, what with medical and other issues, so we're in a real bad situation. The dealership keeps taking our money and fixing the symptoms but are not fixing the root cause, and I really feel like we have been victimized. We are really frustrated because now we are hearing this is a known issue. I feel really ripped off and I am angry.

This is a safety issue and someone has to be responsible. Since I cannot afford a new car, VW should either pay to fix it or I should get my money back so I can get a different one before the problem escalates for me and my children.

When we got there to jump the car it started on its own. We got it home and checked the battery, sure enough its those wires that run to the top of the battery. Took it into the dealer they said they have had a lot of the same thing. Cost $750 to replace the circuit board, fuses and alternator wiring harness. Called VW to talk to them they said they weren't aware of any problems and the car has lasted this long 102,000 miles without any previous issues and they wouldn't do anything about it. The A/C on my NEW BEETLE went on the fritz 3 years ago, and I Googled the problem on a Forum for NEW BEETLE owners. There were several members who complained about a melted fuse box atop the car's battery, on the boxes left hand side, which disabled the A/C by destroying its electrical connection contact points. I ordered a new VW fuse box from AMAZON which cost me $32.00. While I waited for the new fuse box to be delivered, I suffered in 100 degree heat on my drive to work. I decided out of desperation to take a chance and try a jerrymandered fix. I cut off 1" from a wooden popsicle stick and shoved it between the melted part of the box and the fuse. VOILA! It Worked! That was 3 summers ago. This Spring the A/C gave up the ghost, as the stick no longer worked, so I decided to have a mechanic install the fuse box I purchased from AMAZON. Well, the A/C came on after I had driven my BEETLE several miles, and stayed on for about 5 minuets. Then the car came to a dead stop because the battery was completely drained. I opened the hood and discovered that the new fuse box was melted. In my opinion my fix with the stick was similar to GM's fix with its COBALT model (take all other keys off key fob). This melting of VW fuse boxes is dangerous, and could develop, if it hasn't already, into a deadly situation. Where are the FEDS? Why isn't action taken against this outrageous example of corporate greed.

Also, the mechanic just cut the burned part of the wire off...will this fix the problem or does he need to replace the whole wire?

Same issue. I figured out what was wrong with my daughter's 2005 Turbo convertible beetle by finding this website...it just popped up, I read complaints, told my mechanic, and he found a burned fuse box. This car we have had two months and it sputtered, stalled, and left my 18 year old daughter who is in college, stranded. This is not acceptable. I called VW of America and they say this issue is not trending as a problem so they "can't" do anything. Well, when I can find this issue online, tell my mechanic, and he discovers the same exact problem, don't tell me VW doesn't know about it! They are saying the car is too old and since not enough people have called about the issue, they won't repair it. This is not a bad battery, old brakes, or even a clogged fuel line...this is a design flaw. I would expect to do normal repairs. Please everyone here, call VW of America if you haven't already. 800.822.8987. I will be calling everyday and flying to their headquarters in Michigan if I have to do so. I will be calling consumer reporters on the major tv networks. VW is not promoting these adorable cars to our young women and leave them stranded. What's it going to take...a death! I will not stand still on this because we know, they know this is an issue. All I want is this repaired and paid for by VW so I know my child and all our children are safe. I bought the car for safety with its amazing airbag system, but I don't want to have to use them because of a VW design flaw!

My daughter's 2002 beetle 2.0 liter engine fuse box melted two times already. I am currently waiting for the third box i just order. Everything started with faulty cooling fan issue and a/c compressor not kicking in. Bug is fun to drive but honestly the issue with fusebox i do not trust in long trips anymore. Hopefully somerthing can be resolved so i can avoid selling the car in parts.

I have a 2002 VW Beetle....in 2006 I began having electrical problems. Then, in 2009 I had to have the alternator replaced and also a fuse link. My battery died again last night and I'm taking my car in for another new alternator today. I still love my bug and have taken very good car of it even though I'm having these problems.

We have already replaced the battery and alternator when the car left my daughter stranded at college sev months ago. I will never buy another VW, this car has been nothing but a money pit. I have a 2006 vw jetta 1. 8t the rmp kept going up to 3 then the car wasnt moving, sometimes even while driving on the highway at like 45 trying to get to 50 the rmps would go up and the car would not pick of speed. Something I would get in to start hit the gas and it would not move, then I would keep trying then it would finally kick into gear then go. I noticed the fuse box mail cable wire was melting and then it got worse. Now it won't pick up any speed and the rmps just keep going up and the car won't Move, the fuse box is now melted looking for a solution to fix the now melted fuse box.

I happen to run across this item and another article and this is exactly the problem. The car stalls in hot weather in low idle like if I am sitting at a light or about to turn or just plain loses power while driving. I don't have 300,000 miles on the car like one responder said . And I have had several mechanics working on this car when this is a problem that is just going to come back, terrible.

Very frightening experience travelling to JFK on July 18th,2014. It was not frightening,,horrific. I had my car prepared for the trip...everything checked .Tires..oil..etc...When we got closer to NYC..the traffic began to slow,,and eventually slow..turned to crawl...and so we did..all the way to the Holland Tunnel. I had noticed that my temperature gauge began to surpass the normal marker...and I smelled antifreeze...something my car never did before.Did not want to panic my sister and daughter so I turned off the air ..opened windows and turned the heat..which of course brought the temperature gauge down to normal...and of course my actions triggered a "whats going on response"?...I then informed them about the temperature gauge concerns as I never had a problem before so it was the only solution considering our surroundings..the incredible ammount of traffic. Our destination was to be at JFK for 9p.m...to meet up with national geographic student expedition group that was headed to Africa. Yes this was my daughters trip of a lifetime...having won a full scholarship to travel to Tanzania .Nothing would be prevent her from making this trip of course...except for my car...It was the trip from you know where.....A nightmare...bumper to bumper traffic...a thermostat that kept crawling up...opening windows..of course...besides the antifreeze smell..we were enjoying the overwhelming smells of exhaust and supercharged heat mixed with sporadic wafts of something burning...of course it could be us...we reasoned..then traffic begins to pick up right before we enter the holland tunnel...and it was then that my jetta decided to completely loose power..in the middle of metal mania...with a clutch.I was trying to downshift..etc...Terror..complete terror..as cars and truck..buses were blairing their horns...my daughters crying...scared...no one would think of asking if we needed help...Then..miraculously..my car started..jiggyjagged through the tunnel..trying to ride the clutch and accelertor..I knew something was reallly wrong....and I began to feel sick..and sad..not only for this nightmare than unfolded but for my daughter.....this trip was like a fairtale of a lifetime...and looked forward to this day for months. My car died after I got through the tunnel..fortunately where my car died...was right by a sign that said "parking til midnight"..another miracle..in NYC...flagged down police officer...who advised us to get all luggage out of the car..flag a taxi...get to airport..because with Friday traffic..we would be lucky to get a taxi in 30 minutes!..Well..without adding a ton of more outrageous happenings with our efforts to get a taxi...we finally did and made it to airport for 8:55...and had to return back to my car via another taxi...total taxi charges..130.00 and then had to have my car towed back to Pa...another 400.00 charge..and then had to have my car fixed...another 400.00..and yes....we did smell our car burning back in the holland tunnel...never thinking it was us...the fuse box ontop of batterry was fried..off..everything was black...never saw anything like this in my life...This trip with gas..tolls..taxis..towing and fixing...1000.00!..and I am a paycheck to paycheck single parent household...The 1000.00 that was spent really is overwhelming..needless to say..we are still here to tell our story..but the emotional scars and incredible trauma this caused by far supercedes 1000.00...more like a million...It was the scariest..traumatizing..experience we ever encountered in this lifetime...WE really thought in the tunnel ..we were going to die..,ok..thats it..my story is done..I will add this..since this "trip from hell" on July 18th...I have read that Volkswagon has had plenty of these episodes of nightmares presented my others....and they are doing nothing? The integrity of this company is a disgrace for everything they say they stand for. If this was a member of the ceo's family..I wonder how quick they would respond . Now for the best part..I need to jo back to JFK for Aug ^th,2014..to pick up my daughter...and I am scared..to leave the area..even though it has has been fixed...I am really worried since I have read the stories of misfortune from so many other volkswagon owners.

I managed to catch the problem today while my wife returned from her last commute to the DFW area on her way to a Doctoral degree. The A/C quit working. I placed my palm on top of the fuse box atop the battery and viola the a/c compressor kicked on. Suddenly, I noticed the fuse smoking. Killed the car and pulled the fuse. It was the fuse block melting. The fuse was holding together. With today's recalls and the spotlight being placed on GM along with other auto manufacturers I would expect VW to quickly handle this fix before someone is killed. My 17 yoa daughter drives this car regularly. I would take this viral if something was to happen to her. I will try the 4 awg wire swap...

Last Week was in Boise, Id. Car started acted crazy right before I parked, because the battery light came on the ABS, then every other kith then it began to spudder and then cut off. I cranked it back up but it just clicked. Took battery out replaced it cranked up and I drove about 20 miles down the highway and i stopped at Walmart came out cranked up to head home got on the main road and it began doing the same thing before I replaced the battery and then died. I had to be towed home. On that Sunday I had a mechanic replace the alternator and he also put a 100 volt jumper on the end off the black wire connected to the fuse box because the box had melted wear the black wire connected to box itself. It worked fine for four days then tonight it started doing the same thing it did before I bought the new battery the first time. So tonight I googled this issue and realized after reading this site I realize the issue is just replace the black wire that connects to the fuse box with a 4 gauge wire instead. I hope this fixes the problem because I've already spent around $500.

And later on that day i went to have it checked, no luck there, they said the battery was smoking. Now we had the alternator rebuilt and got it all back together, boosted it off and the battery is still smoking. At least I now know that its not, after two weeks of finding a way to work, maybe now i can fix it. Thanks to all the comments. Oh yea, I have always wanted a vw beetle, now I just dont know. I have replaced both fans and the engine fuse box assembly less than 5 months ago. Now my engine fuse box assembly is overheating wire S177 and my brand new battery just replaced is draining and going dead. If there is a class action lawsuit then I would like to include my maintenance cost and time spent trying to resolve the issue and sue VW since I cannot sell my VW at a market value price because of this problem. I will go all the way with this law suite. I would like to add that it is a major safety violation that could cost lives. given the overheating of electrical system.

I own a 2005 vw jetta MKIV the alternator harness after a period of time fails on these cars. It burns up the fuse box above the battery and then in turn kills the battery and alternator. It is very common thread on VW forums. I have been through three batteries, two alternators, one fuse box and now replacing the wire harness to "fix" the problem. All of these repairs in the last two months. VW is well aware of this issue and still no recalls. Very lucky my car didnt burn up when melted the entire fuse box above the battery. Jetta was also purchased in Florida.

I have a 03 Jetta and my mechanic had to replace the battery twice to figure out the reason why the battery wouldn't hold charge. The red wire that connects from the fuse box to the battery connector was bad. The metal just separated into two pieces and there weren't any burn marks and we couldn't see a reason why it happened.

My daughter has a 2004 Jetta GLI 1.8 Turbo and she just replaced the fuse block for the fourth time in under 2 years! The problem is caused by the alternator cable overheating which causes the fuse block to melt down. This manifests itself as intermittent problems. The car will stall, the radio will not work and the car will not start. We have replaced it so often, she can now change it with no problem. She just changed it last week and it has already started to melt again. Arrrgh!!! I'll take the mechanic's (steve c) recommendation above and change out the alternator cable with a 4 gauge high strand count wire.

I've stalled mid turn at an intersection in the dark, I've stalled in rush hour traffic, I've stalled at stop signs, etc. I just replaced the alternator charging strap and fuse block myself because I refuse to pay $580 for VW to fix, especially when it's a manufacturer's defect. They must want another GM/Toyota happenstance with innocent lives taken, before they make this a known issue. Unfortunately, my car is still having this issue, so I need to figure out what is going on. I've kept time records, receipts and have pictures of my melted fuse block. This is ridiculous!

2002 Eurovan - car died on freeway check battery was drained recharged and to start and checked voltage was getting between 12 and 13 volts. Pulled alternator and had it checked and found that it was faulty. Installed rebuilt and checked voltage at 14 volts.

Drove to work and died again. Checked voltage and only reading 11 to 12 volts. Checked the Battery Distribution Hot Link Fuse Box and found that it was partially melted and wire going to what I think is alternator was extremely hot.

If there's a class action suit I want in. Also had issue with sagging motor / transmission cause exhaust pipe to wear hole into power steering hard line almost causing it to catch on fire. Again VW denies any responsibility.

That seems to me that something may be overcharging causing much more heat than normal charging would.... Anyone else having this issue??

Although it is a second hand 2000 Beetle, we've had all these issues in the last year and a half. Just yesterday my daughter came into the house to tell us (once again) my car won't start. Irritating not sure if there are any grounds for anything. The dealership wants to charge more than the car is worth to fix.

Purchased a 1999 VW Beetle, unknowingly with electrical problems, already a money pit! The box on top of the battery has burnt out fuses, has been rewired, new alternator purchased, rewiring done. Yet I still can not get it state inspected, check engine light on (for no reason-everything checked/changed that has been suggested), brake, ABS, Temp gauge keeps coming on/off. Everything checked by multiple mechanics - each one says it is in the electrical somewhere! I can't give this car to my daughter to drive knowing something might happen while she is driving it!

The Car shut off at 70mph on a dark Texas hi way in the middle of nowhere.(no headlights) I was told the alternator was bad so I replaced it yesterday with a 90 watt. When that didn't work i tried a 120 watt alternator. That didn't work either. The only thing left is a bad wire that i can't afford because i spent my whole pay check on an alternator i didn't need. The worst part of all is that i can't work without my car. I will most likely lose my job over this. I have already missed 2 days of work. Going on the third.

Well, my wife's '00 New Beetle 1.8T has the same f'in issue. I've replaced 2 fuse boxes and I think the 3rd is about to go. Bought it used with about 75K miles on in, and we've certain;y had out share of problems, but this problem seems nearly impossible to solve. I'm going to try to get a new cable an install it (probably with another fuse box!), and if that doesn't fix it then I don't know what. I don't know how interested I am in a class action suit, since it always seems like you get very little by the time the lawyers take their share. Maybe $15-$20? I just would like her car to be fixed. For some reason she loves the damn thing...and I love her, so there you go...I'll be fixin' it forever!

My 2002 VW New Beetle 2.0L has only 49,000 miles on it but I have had to replace the alternator 3 times now. And each time I've had to get a new battery as well. And one of the 3 times the mechanic said I had to replace a melted fusebox. Now, about 2 1/2 years out from the last alternator purchase, my car is starting to misbehave as before - having a hard time starting up and dying right after starting... I can tell its going down the same path again. I will be very surprised if it doesn't die and need yet another new alternator within the next month. I am really annoyed by this and would like to join up with any action that might get Volkswagen to fix the problem or buy me my next alternator at least. I fully intend to keep the car and drive another 50,000 miles on it at least if I can get past this problem.

Same issue here, makes sense now. It started this summer with A/C stopped working. Then several spit second "stalls" at highways speeds. Occasionally starts and kills. Now a burning plastic smell and alternator wire is very hot in the fuse block. And to top it off overnight the battery goes dead. 1999 2.0 Beetle. Ill change the cable this week and see if that helps. Never again as this is only one of many problems I've experienced since buying this.

The problem lies with the VW 'BEAN COUNTERS' who saved a few pennies per car by installing a cheap wire cable from the alternator to the fuse box. Replace the wire with a heavy duty copper one and get a fuse box from AMAZON for $20.00 . If you just replace the Fuse Box, it will melt again.
THE LOCAL VW DEALERSHIPS ARE, AND HAVE BEEN AWARE OF THIS DEFECT FOR YEARS. THEY TREAT IT AS A GOLDMINE FOR THEIR BALANCE SHEET.

Have a 2010. Yesterday front left running light, front right low beam left rear brake light, center brake light, license plate light all went out and mfd was scrolling warnings about them all. I got to work and googled this problem finding many issues that have occurred like this all over the www. After a lot of reading I looked at the fuse box and found all fuses to appear fine and box appeared fine. Called local dealer they said I was under a recall. Took it in and they said they replaced the fuse box and fuse. Fuse box is still original... They did not change. Only changed a 30 amp fuse and replaced it with a 40 amp fuse. I will be trying to research if this is the fix, but something tells me it is not and may cause further damage.

Same issue in Phoenix, AZ with a 2005 Audi TT that uses the same fuse box ontop of the battery. Evidence of a small electrical fire under the lid. This of course, after buying a new battery and a new alternator. The fuse was never suspect because it was somehow still putting out 11 volts and the car could run. I only checked it as a last resort and found a nasty surprise when I opened the fuse box.

2001 Turbo VW New Beetle in shop right now with the melted fuse box being the latest issue. Originally (2 weeks ago) brought the car in for "over heating". So far I have paid 600+ bucks for gasket, hose(s), water pump, timing belt. Within minutes, over heat light came on again and brought it back and got the coolant capped off. W/I hours light came on again so I capped off coolant. Again w/i minutes overheated again and had to go back to the shop. Mechanic called this afternoon to say fuse box melted and fan wasn't working causing engine to over heat. I purchased this car 1 year ago with 53,000 miles on it for $5,300.00 It now has 61,000. Thought I bought a good car to start my retirement. I'm getting nervous.

So after struggling in 102 degree weather to get all the new parts in so I can get to work in the morning I start the car and my epic light is on......so frustrated with this car!! I've dumped more than $600 worth of parts in this car within the last couple of months not including the stupid fuse box problem! I have a 2003 VW Jetta that I purchased 7 months ago as a replacement car for my totaled 2008 Hyundai Accent. The VW had 130,000 miles and worked great the first four months. In month five, the engine began to sputter and die. I took it to Meineke and they replaced the ignition coil, spark plugs, and spark plug wires while resetting the check engine light. Worked great for about two months, then I started to have other electrical issues with the car. The fuse box melted and I was stranded, had to be towed home. Replaced the battery ($109) and the car worked for two days, died again. Replaced the alternator ($195) and still did not work. Replaced the fuse box ($28) and since the battery was dead, tried to jump the vehicle with my other car (SUV). The jumper cables became hot and started to smoke while I attempted to jump the VW!!! I ripped off the jumper cables and noticed that the black alternator wire was really hot!!!

I will never own a VW product ever again , I will tell my story to whomever asks about the performance of their product . 2004 Jetta having same issues. Replaced alternator and fuse link to alternator 2 months ago. As I'm driving it today the ABS light comes on, and then the seatbelt light. 30 seconds after that I lose power to accelerator. Check fuse box to find burnt fuse link again. So upset I bought a VW. Never again

2005 VW Beetle - Same issue. Fuse box melting. Caught it just in time. Replaced the box, now the airbag, brake and ABS lights are on! This can be a costly issue if it causes a cascade failure in the electrical system. Does anyone have a fix. All the VW sites say different things!

Same exact thing with my sisters 2000 vs beetle 1.8 T. Bought another fuse box and melted again. Bought some 4 AWG wire and wire still got hot. I guess I'll have to pull the alternator out and have it tested tomorrow. I guess this is a huge problem with these cars and something needs to be done.

I have had the same problem with my 2004 beetle the fuse box and fuses melting, this could have caused a fire and most likely more electrical issues to come. This was luckily caught as car lost power and AC stopped working. This is very dangerous and should be addressed as a recall !!!

I purchased a 2000 GLS 1.8 liter 5-speed less than one month ago from a mechanic. The A/C worked for about one week. I found a site talking about the burnt 30 amp fuses on top of the battery. Sure enough, I took the lid off and the first fuse was melted completely down and the box appears to have burned as well. Took the car to a dealer who topped off my pink coolant, which promptly emptied out completely. I have only driven 300 miles, put in one tank of gas, and don't know where to turn for help. Luckily I still have my 1994 Ford Taurus, re-insured it, and am driving in my nice AC to work. Corporate greed is terrible. I am happy to have stumbled onto this site while looking for a solution.

2002 New Beetle - my mechanic just replaced the burnt wire connecting to the alternator fuse box last week. The entire junction box was melted. Now I can tell my mechanic why VW no longer manufactures the part! I'm really worried as I'm reading these comments. It seems a lot of people have had this problem multiple times =/

2001 New Beetle 1.8 Turbo (nearly 15 years old but under 100k miles, otherwise excellent condition) - Have had continuous issues since purchased nearly 2 years ago - now know that all issues are tied to this alternator wiring harness and high voltage fuse box. Engine codes will be all over the place with this issue so CHECK/CHANGE the alternator wire harness and high voltage fuse box before the battery, alternator, alternator belt, etc. As well, this issue causes the A/C to not work properly/consistently, causes issues with ABS, air bags, turbo, instrument panel malfunction, acceleration loss and more! In addition to parts listed above, I have replaced engine coils, fuel filter, fuel lines, I have spent over $1500 on many parts for this car to find that likely I could have just repaired this issue and have solved it all. I highly recommend if you just purchased a used Beetle or Jetta to immediately replace the alternator wiring harness and at least check high voltage fuse box (on top of battery under hood)! High voltage fuse box available for $35-$50 at numerous sites/stores and alternator wiring harness is about $100 (many re-construct their own out of all copper wire to alleviate the main issue of original wire being made of a metal alloy that breaks down over time causing overheating, melting, and failure of several electrical connections and systems - this costs about $15). I just want others to know what I wish I had known. The information is out here on the web to make all of the repairs yourself if you are handy with tools.

Bought my daughter a 2005 Beetle and having major issues, started with the battery, severe corrosion and the cables were corroded causing electrical shorts through out the car and took out the fan motor leaving her stranded for the 2nd time, thought that was resolved, new fan motor in and car dies again, this time the alternator, garage put in a new one and stranded her again...after researching the car on the internet they discovered all the other people having issues, discovered problem with fuse box and back feed through the car that now damaged the new alternator and battery so have had those replaced for a second time and hoping for the best??? VW needs to take responsibility for these issues, someone is going to get killed when their car just dies on a busy road or they lose control. My concern is that the $2000 we have spent so far may not resolve the issues and she will be stranded again. Having a child on their own at college is stressful enough, then when you have a vehicle that is constantly breaking down for issues that a company knew about is very troublesome!!

Have a 2001 New Beetle. A/c quit working & now fan won't come on causing the car to overheat. Got to checking fuses & realized that my fuse box under the hood is also melting. If you tap on the box, the a/c comes on & fan runs, but then stops shortly after that. Also causes the fuses to become SCORCHING hot! I am extremely upset that Volkswagen is not having a recall & I am definitely joining the lawsuit! :-( Really disappointed because I love my car!

Similar issue - my A/C stopped working about a month ago, after three trips to the mechanic, figured out the fuse box was melting. A whole new fuse box with new connectors, to the cost of $495 (including labor). Wish VW would have taken better care of their customers.

My wifes 2004 beetle has the same issue..,,the alternatoor black cable to the fuse block was burned and the 150 amp fuse link was burned open.. so the alternator was not charging the battery. .resulting in the car to run on the battery then when the battery voltage was to low. it shut the fuel and ignition off and the car was dead on the road. .freeway. or any place. place..The #4 gauge wire should be for a 135 AMP FUSE. NOT A 150 FUSE.. SO IF THE 150 AMP FUSE BLEW OR BURNED THE WIRE IS TO small,,for a 150 amp fuse link the wire should be #3 or #2 gauge.,.I have also seen where the vw beetle have caught fire in the engine area or under the dash of the car..

My 2004 VW Convertible 1.8T has this problem. Fuse box has melted wire that comes in from the alternator. The car died TWICE while on the highway, one time we were in the middle of nowhere. Very scary especially since I have kids in the car! This definitely should have been an item under recall since its a dangerous major component that seems to fail with little to no warning.
